High-pressure die casting is one of the most widely used methods for producing mass-produced metal components with intricate geometries. Like any casting process, it comes with both advantages and disadvantages worth considering before it’s chosen for a project.
What is high pressure die casting?
High pressure die casting involves injecting molten metal at high pressure into a hardened steel die, which forms part of a die casting machine. This pressure is maintained until the metal solidifies.
Dies are made from high-grade steel and are manufactured in two halves, designed to withstand the extremely high pressures involved in the process, which can exceed 30,000 psi.
Once injected, the molten metal cools and solidifies into shape within the die. One of the reasons the process is popular is that it delivers one of the best surface finishes among casting methods, meaning finishing operations are often kept to a minimum.
Advantages of high pressure die casting
High volumes
High pressure die casting is well suited to high-volume manufacturing, producing large runs of parts quickly while maintaining narrow tolerances. This helps reduce waste, improve efficiency and lower unit costs.
Lightweight, high strength parts
The process allows for lightweight, thin-walled components with high strength and durability, making it well suited to aerospace, automotive and electronics applications where reduced weight and improved fuel economy are important factors.
Disadvantages of high pressure die casting
High tooling and setup costs
High pressure die casting carries comparatively high initial and operating costs for tooling and setup, meaning it’s typically only cost-effective for high-volume production runs.
Porosity
Porosity can also be an issue with HPDC, caused by tiny air pockets becoming trapped within the cast parts. This can limit the lifespan of components and means they often can’t be fully heat-treated, as doing so risks causing microcracks.
